Antalis Packaging has highlighted the capabilities of its new Premium Packaging service through an inventive direct mail project. The campaign brings together structural engineering, high-quality materials and sustainable packaging to transport a delicate chocolate egg safely while delivering a distinctive customer experience.
Developed fully by Antalis’ in-house team, the project demonstrates how the company supports brands across the complete premium packaging process, including concept development, material specification, structural design, manufacturing and fulfilment.
Shipping a chocolate egg through the postal network created a practical design challenge. The solution had to protect the product in transit, provide an engaging unboxing moment, communicate the customer’s brand values and remain efficient to manufacture, assemble and recycle.
The completed mailer consisted of three individually engineered packaging elements, with each component serving a clearly defined purpose.
A custom moulded pulp egg box held the chocolate product securely and helped absorb impact during transportation. Its integrated locking mechanism prevented movement in transit, while the pulp construction offered both recyclability and biodegradability.
The protective insert sat inside a made-to-measure presentation carton produced from Antalis’ Keaykolour Lipstick 300gsm board. Curved contours, multi-layered folds and an adhesive-free locking mechanism gave the pack a premium appearance. The design also demonstrated how precise cutting and folding can replace glue without compromising presentation or functionality.
The carton was digitally printed on an HP Indigo 1200 Digital Press before being accurately cut on a Kongsberg X24 Digital Cutter. The project showed that an impactful result can be achieved with a straightforward single-colour print approach. White artwork applied to the coloured board delivered a tactile contrast while making efficient use of the available branding area.
For final shipment, the presentation carton was placed inside a bespoke e-commerce mailer made from lightweight E-flute board supplied by Antalis. Engineered to fit the inner pack precisely, the outer box removed the requirement for void fill and included a peel-and-seal closure and tear strip. These features simplified fulfilment and made the opening process faster and more intuitive.
Environmental performance guided the project from design through to delivery. The moulded pulp component can be recycled and biodegraded, while the Keaykolour board carries FSC® certification and an Antalis Green Star rating of 3. The outer E-flute box uses responsibly sourced fibre and is fully recyclable. Designing every layer around a specific function also reduced material consumption and helped lower the pack’s distribution footprint.
